# How to Estimate Abrasive Blasting and Coating Jobs
Blasting and coating is a trade where two contractors can bid the same steel tank and be $8,000 apart, and both think they are right. The reason is that surface prep cost hides in variables most estimators never measure: the required profile, the coating spec, media consumption, the condition of the substrate, and the compliance overhead of keeping silica and lead exposure legal. Get those wrong and you either lose the bid or win it and lose money. This guide breaks down how experienced blasters actually build a number.
Start With the Spec, Not the Square Footage
Square footage tells you how big the job is. The spec tells you how much it costs. Two numbers drive everything:
- The surface prep standard. SSPC/NACE standards run from a brush-off blast (SSPC-SP 7) up through commercial (SP 6), near-white (SP 10), and white metal (SP 5). A white-metal blast can take two to three times the time and media of a commercial blast on the same steel because you are removing essentially all visible contamination.
- The anchor profile. The coating manufacturer specifies a surface profile, often 1.5 to 4 mils, measured against the substrate. Hitting a tighter or deeper profile changes your media selection and consumption.
Before you measure anything, read the coating data sheet and the project spec. If the spec calls for SP 10 with a 2.5 to 3.5 mil profile under a three-coat epoxy/polyurethane system, you now know your media, your passes, and roughly your production rate. Estimating off square footage alone, without the spec, is the single most common way blasting contractors underbid.
Calculate Production Rate and Labor
Production rate is the heart of the estimate: how many square feet per hour a blaster clears at the required standard. Real-world rates vary enormously with substrate condition, but rough planning figures:
- Commercial blast (SP 6) on moderately rusted steel: often 150 to 300 sq ft/hr per nozzle.
- Near-white (SP 10): frequently 100 to 200 sq ft/hr.
- White metal (SP 5) or heavy pitting/mill scale: can drop to 75 to 150 sq ft/hr.
Take your total square footage, divide by the production rate to get nozzle-hours, then multiply by your fully burdened crew labor rate (including workers' comp, which is high in this trade). Add mobilization, containment setup and teardown, and cleanup labor separately. Containment on a bridge or elevated tank can rival the blasting labor itself.
Estimate Media Consumption Honestly
Abrasive is a consumable that walks off the job as spent grit, and estimators routinely under-forecast it. Consumption depends on the abrasive type, nozzle size and pressure, recycling (if any), and how aggressive the profile is. As a planning starting point, expendable mineral abrasives are often consumed in the range of a few pounds per square foot for a commercial-to-near-white blast, and more on heavy scale. Steel grit in a recyclable system consumes far less per square foot but requires recovery equipment.
Build media into the estimate as a line item tied to square footage and the standard, and add:
- Delivered media cost (garnet, coal slag, steel grit, etc. all price differently).
- Disposal of spent media, which is a real cost, and a major one if the substrate had lead-based coatings and the waste tests hazardous.
Undercounting media and forgetting spent-media disposal are two of the fastest ways a winning bid turns into a losing job.
Price the Coating Application
Once the steel is prepped, the coating goes on. Estimate coating material from the manufacturer's theoretical coverage rate adjusted for loss. A product might claim 200 sq ft/gallon at a given dry film thickness, but overspray, surface roughness, and mixing waste mean you plan on a loss factor of 20 to 40 percent. So actual coverage might be 130 to 160 sq ft/gallon. Multiply your square footage by the number of coats, divide by realistic coverage, and price the material plus thinner and consumables. Then add application labor at a production rate for the method (brush/roll is slow, airless spray is fast but needs containment for overspray).
Remember mil-thickness QC. Most specs require wet-film and dry-film thickness checks and a documented inspection log. That inspection time is billable labor, and skipping it risks a coating failure and a callback.
Load the Compliance Cost
This is the part cheap bidders ignore and it is not optional. OSHA's respirable crystalline silica standard (29 CFR 1926.1153) and the lead-in-construction standard impose real, recurring costs:
- Engineering controls, respiratory protection, and often supplied-air respirators.
- Air monitoring and exposure assessments.
- Medical surveillance for exposed workers.
- Regulated areas, hygiene facilities, and worker training.
When you blast old steel, assume the existing coating may contain lead until testing proves otherwise. Lead abatement handling, worker blood-lead monitoring, and hazardous-waste disposal of spent media can add thousands to a job and must be in the estimate, not discovered after you win it.

Don't Forget Equipment Rental Economics
If part of your business is renting blast pots, compressors, and dehumidifiers rather than only self-performing, price rental by matching the machine to the job's air demand. A blast nozzle at 100 psi can demand 200 to 400+ CFM depending on nozzle size, so the compressor is often the gating asset. Build rental rates by class and duration, add delivery, and track utilization so idle iron does not quietly eat your margin. Dehumidification matters on tank and enclosed work where humidity control prevents flash rust between blast and prime, and that is a rentable, billable service.
Common Estimating Mistakes
- Bidding off square footage without the spec. The prep standard and profile can double your cost.
- Under-forecasting media and forgetting disposal. Spent grit is heavy, and hazardous if lead is present.
- Ignoring containment. On elevated or environmentally sensitive work, containment can equal the blasting labor.
- Skipping the loss factor on coating. Theoretical coverage is a fantasy; plan 20 to 40 percent loss.
- Leaving silica and lead compliance out of the number. Monitoring, respirators, medical surveillance, and hazardous disposal are real dollars.
Estimate from the spec down, count your media and coating honestly, and put compliance in the price where it belongs. Do that and blasting stops being a coin flip and becomes a repeatable, profitable bid.
